How to Cut Polycarbonate Sheet

Pro Tip: Use carbide-tipped blade with 60-80 teeth. Coarse framing blades will chip and melt polycarbonate.

Three Methods to Cut Polycarbonate

Circular Saw

Best for 4mm+ sheets

  1. Keep protective film on both sides.
  2. Mark the cut line with a straightedge.
  3. Clamp the sheet to full support.
  4. Cut slowly with a fine carbide blade.
  5. Deburr edges with a file or scraper.

Scoring & Snapping

Best for sheets under 3mm

  1. Place the sheet on a flat, clean bench.
  2. Score the line 6-10 times with firm pressure.
  3. Align the score with the bench edge.
  4. Snap downward evenly along the full length.

Jigsaw

Best for curves & cutouts

  1. Drill starter holes for internal cutouts.
  2. Use a fine-tooth blade designed for plastic.
  3. Run at moderate speed with light feed pressure.
  4. Support both sides to prevent vibration.
Cutting Multiwall Panels? Cut parallel to flutes, vacuum channels after cutting, seal edges with aluminum tape.

5 Common Mistakes to Avoid

Removing protective film too earlyLeave the film on during marking and cutting to reduce scratches and keep chips off the finished surface.
Using the wrong bladeCoarse wood blades tear the edge. Use fine-tooth carbide blades or plastic-rated jigsaw blades.
Cutting too fastHigh feed speed creates heat, melts the plastic, and can weld chips back onto the cut edge.
Not supporting the sheet fullyUnsupported panels vibrate, crack at the edge, or pull away from the saw line during the cut.
Forgetting thermal expansion gapAllow 3mm per meter so the sheet can expand without buckling, binding, or stressing fasteners.
